Box Basics

Corrugated boxes are made from a fluted (wavy) paper layer sandwiched between flat linerboards, which creates a light but strong structure for shipping and storage. The height and spacing of those waves are called the flute, and different flute profiles are used for different strength and printing needs.

Wall Types

Flute profile is only one part of a box’s performance; wall type (how many flute layers) also matters.

  • Single‑wall: One fluted layer between two liners (most common shipping box).
  • Double‑wall: Two fluted layers and three liners for extra stacking strength, often combining flutes like BC or EB.
  • Triple‑wall: Three fluted layers and four liners, used for very heavy or bulky items (pallet boxes, industrial parts).

Typical board thickness ranges:

  • Single‑wall: about 2.4–4.2 mm (B to C flute).
  • Double‑wall: about 3.6–7.6 mm depending on flute combo (EB, EC, BC, etc.).
  • Triple‑wall: about 9–11 mm.

Choosing the right box strength

Box strength comes from flute profile, wall type, liner weight, and how the box is tested.

  • Bursting Test (Mullen): Indicates how much pressure the board can withstand before bursting, shown as “200# test,” “275# test,” etc.
  • Edge Crush Test (ECT): Measures stacking strength; common single‑wall ratings include 23–55 ECT, double‑wall higher. (Most Common)
  • Box Certificates: All boxes have a certificate that shows the ETC or Mullen testing, size limit, and gross weight. These give you an idea how much the weight the box can handle

Box Types

Regular Slotted Container (RSC)

  • “RSC” stands for Regular Slotted Container and is the standard shipping box most people think of.
  • It is made from one piece of corrugated board with four flaps on the top and bottom; the outer flaps meet in the center when closed, making it efficient to produce and easy to tape.
  • RSC boxes are used for a huge range of products, from e‑commerce shipments to industrial parts, because they balance strength, cost, and ease of packing.

Half Slotted Container (HSC)

  • An HSC is essentially an RSC without the top flaps, so the top is open.
  • It is often used with a separate tray or lid, or for applications where quick access is needed, such as warehouse picking, displays, or internal transfers between departments.

Overlap and Full Overlap (OSC / FOL)

  • Overlap Slotted Container (OSC): The top and/or bottom outer flaps are longer so they overlap each other instead of just meeting in the middle. This creates a stronger, more secure joint that can be stapled or taped, and it’s useful when the box is much longer than it is wide.
  • Full Overlap (FOL): Here the outer flaps fully cover each other across the width of the box, giving double‑thickness on the top and bottom. This improves resistance to puncture and stacking crush, making FOL boxes good for heavy, dense, or fragile items.

Center Special Styles (CSSC and variants)

  • Center Special Slotted Container (CSSC): The inner and outer flaps are cut to different lengths so that both pairs of flaps meet in the center. This gives double‑thickness top and bottom, but without big overlaps, offering a flat, strong surface for products that need extra protection from above and below.
  • There are also “center special overlap” and “center special full overlap” variations that combine center‑meeting flaps with overlapping outer flaps for even more reinforcement.

Other common box categories your customers may see

  • Die‑cut boxes: Custom‑cut boxes (often with locking tabs, windows, or special shapes) made with dies instead of standard straight cuts. These are common for retail packaging, subscription boxes, and branded e‑commerce where presentation matters.
  • Wraparound cases: A flat blank wrapped tightly around the product and sealed, often used with automated equipment for items like bottles or multipacks.
  • Display trays and lids: Shallow versions of HSC/die‑cut boxes that act as shelf‑ready packaging; the tray holds product and the lid or perforated top can be removed in‑store.

Packing your Product

  1. Pick the right size box
    • Choose a box just slightly larger than your items so you can add 1–3 inches of cushioning on all sides.
    • Oversized boxes increase damage risk because items can shift in transit.
    • Single‑wall boxes are typically suitable for everyday items and moderate weights.
  2. Wrap each item
    • Wrap fragile pieces individually with bubble wrap, foam, or paper before putting them in the box.
    • For liquids, powders, or anything that might leak, seal in a plastic bag first.
  3. Fill empty space
    • Use cushioning like bubble wrap, kraft paper, foam peanuts, or air pillows to fill all voids and prevent movement.
    • Aim for a snug fit so items do not rattle when you gently shake the box.
  1. Seal the box correctly
    • Use quality packing tape (not masking or duct tape) on all seams.
    • For heavier boxes, use an “H‑tape” pattern: tape along the center seam and both edge seams on the top and bottom.

Special case: fragile or sharp items

  • Consider a “box‑in‑box” method: pack the item in a smaller inner box with cushioning, then place that box in a larger outer box with 2–3 inches of padding all around.
  • Make sure nothing sharp can cut or poke through the outer wall by using extra padding or corner/edge protectors.
